Research abstract
Problem Statement and OpportunityNickel-based superalloys are critical in aerospace, energy, and automotive industries due to their strength and high-temperature resistance. However, laser welding of thick-section (>0.25 inches) nickel superalloys faces challenges such as cracking, porosity, and poor heat control. While Electron Beam Welding (EBW) achieves high-quality welds, it is expensive, requires a vacuum, and lacks scalability. A cost-effective, scalable solution is needed to improve precision and efficiency. Proposed SolutionThis project will utilize Civan Laser’s dynamic beam shaping technology, which enables real-time control over laser energy distribution to:Reduce Cracking – Minimize thermal gradients through controlled beam modulation.Minimize Porosity – Improve keyhole stability for enhanced weld integrity.Enhance Precision and Repeatability – Achieve weld quality comparable to EBW without vacuum constraints.Improve Scalability – Enable large, complex assemblies in open manufacturing environments.By dynamically adjusting beam parameters, the welding process can be optimized for different nickel superalloy compositions, reducing defects and improving consistency. Phase I ObjectivesPhase I will demonstrate the feasibility of dynamic beam shaping for thick-section nickel superalloys, aiming to match or exceed EBW standards. Objectives include:Industry Survey & Equipment Selection – Identify and procure a high-power fiber laser system with dynamic beam shaping.Development of Welding Parameters – Optimize power, beam modulation, travel speed, etc. for different nickel superalloy forms.Fabrication & Testing of Weld Samples – Evaluate tensile strength, fatigue resistance, and microstructure integrity.Demonstration of Repeatability & Scalability – Conduct trials to validate process consistency.Commercialization & Phase II Planning – Identify market opportunities and Air Force applications.Phase I Work PlanThe work plan includes equipment selection, parameter optimization, sample fabrication, testing, repeatability validation, and commercialization planning. Deliverables will include an industry survey report, optimized welding parameters, fabricated samples, test results, and a Phase II proposal.Anticipated Outcomes & ImpactThis project will establish a cost-effective, scalable alternative to EBW, producing high-quality welds in thick nickel superalloys while reducing costs and improving efficiency. The results will address a critical gap in high-temperature material welding, supporting aerospace applications and broader industrial adoption. Key MilestonesCompletion of industry survey and equipment selection.Initial development of welding parameters.Fabrication and testing of weld samples.Process validation for repeatability and scalability.Submission of Phase II proposal and commercialization strategy.By addressing key limitations in welding methods, this project will advance laser welding for high-performance nickel superalloys.
