Research abstract

The Department of the Air Force faces a critical need to accelerate the manufacturing of structural composite components for Attritable and next-generation aerial platforms, particularly under constraints imposed by contested logistics and agile combat operations. The current reliance on autoclaved prepregs and labor-intensive layup methods imposes bottlenecks that are incompatible with high-tempo deployment, modular sustainment, or forward production. Endeavor Composites proposes to address this gap with VORTEX-C (Versatile Out-of-Clave Reinforcement Technology for Expeditionary Composites). This manufacturing-ready system combines a quasi-isotropic, wet-laid nonwoven carbon reinforcement with rapid-cycle Resin Transfer Molding (RTM). The VORTEX-C reinforcement, engineered from ultra-high-aspect-ratio (~5200) aerospace-grade carbon fibers, enables sub-30-minute part fabrication with no refrigeration, autoclave, or manual layup, while achieving mechanical performance comparable to traditional prepregs. This Direct-to-Phase II effort will advance the technology from TRL 5-6 to TRL 7-8 by designing, molding, and testing full-scale UAV structural components using automation-compatible, matched-die tooling. The project will also deliver a validated RTM process protocol, B-basis mechanical data, and transition-ready documentation for Air Force integration. The effort is directly supported by a signed Government Engagement Memorandum from AFLCMC/WAC-Fighters and Advanced Aircraft Division. It aligns with ongoing transition discussions involving AFRL and a Tier-1 UAV integrator. VORTEX-C uniquely addresses the Manufacturing Challenge focus area of Advanced Composite Structures by offering a scalable, U.S.-based solution for lightweight, high-performance airframe production. The platform’s demonstrated manufacturability and commercial lineage provide a low-risk, high-impact path toward enabling faster, more affordable composite deployment across future DAF platforms.
